The Irish Windsurfing Association Medals Design and Build Process

The IWA sent us their design file, which made the starting point fairly straightforward. We took their artwork and incorporated it into our cut file using Lightburn, the software we use for our laser cutting work. The medals themselves needed to be made from 4 millimetre birch plywood, sized at about 80 millimetres by 80 millimetres. That’s a good substantial size for a championship medal without being too heavy or awkward to wear.

The production process brought together several of our capabilities. We laser cut each medal to shape, then engraved the design elements before moving to our UV printer to add coloured ink. That combination of techniques is what gives these medals their finished look. You get the natural wood texture and tone, the depth from the engraving, and the colour detail from the UV printing all in one piece.

Customising Medals for Multiple Championship Events

Here’s what makes this project particularly interesting. The Irish Windsurfing Association runs a number of different races over the course of months, not just one single championship day. The project needed careful attention to detail. Memorial work always does. This particular piece was larger than many we do, measuring 500mm by 370mm by 8mm, which gave us plenty of space to work with the photograph and text. But size alone doesn't guarantee quality. That depends on the image we start with and the settings we dial in on the laser.

Getting the Right Image Made All the Difference

The customer's AI mock-up gave us a good idea of the layout and the exact wording they wanted. But the image quality just wasn't good enough for laser engraving on slate. We had to go back and request the original photograph.

High resolution matters. Good contrast matters even more. When you're engraving a photograph onto slate, the laser creates different shades by varying how deeply it marks the surface. Poor contrast in the source image means poor definition in the finished piece. We've done enough photo engraving to know that cutting corners at this stage wastes everyone's time.

Test Pieces Save Time and Slate

In the bottom right-hand corner of our workspace, we keep small throwaway pieces of slate specifically for testing. Before we touched the main 500mm x 370mm piece, we ran test engravings to dial in our settings. Power levels, speed, frequency. All of these affect how the photograph translates onto the slate surface.

To be honest, the text part was easy. 'GBNF Ride free FUSE' didn't present any challenges. The photograph was the tricky bit. That's where our experience with photo engraving on slate really came into play. We adjusted the settings until the test piece showed us we'd got it right.

Getting it wrong on a test scrap costs pennies. Getting it wrong on the customer's memorial piece isn't an option.

MDF Spacers Position the Slate Properly

We cut MDF spacers to support the slate on the laser bed. This isn't about being fancy. It's practical. The spacers positioned the 500mm x 370mm slate in the centre of the bed and held it stable so the laser could work efficiently.

When you're engraving a piece this size, any movement or misalignment shows up in the finished product. The spacers we cut specifically for this job kept everything exactly where it needed to be throughout the entire engraving process.

Photo Engraved Slate Holds Up Outdoors

We get a lot of enquiries for memorial products. Slate works particularly well for this because it engraves beautifully and stands up to Irish weather. Many of these pieces end up outside, and slate handles that without fading or deteriorating.

The customer approached us with an image of a table and a chess board they liked. They wanted to customise a wooden tabletop with that chessboard pattern. No fancy personalisation, no custom design elements beyond the standard layout. Just a clean, classic chess board engraved onto pine, for their home bar.

Working Out the Design in Lightburn

Once we had the diameter of the table, the rest was fairly straightforward. We loaded those measurements into Lightburn and created the best fit for the chess board design.

The beauty of working with design software like Lightburn is that you can scale things precisely. We knew the exact dimensions we were working with, so it was just a matter of fitting the standard chess board layout onto a round tabletop. The customer had provided us with the reference image, which made our job easier.

Testing Settings on Pine Before the Full Engrave

The table was made from pine. We already have a library of settings for different materials built up over our 11 years in business, so we knew the ballpark settings for pine before we started. But every piece is slightly different depending on the finish, the grain, and even how dry the wood is.

That’s why we did a small test engrave on the back of the table where it wouldn’t be visible. We adjusted the power and the air assist settings slightly until we got the look we wanted. There’s no point diving straight into the full engrave and then finding out halfway through that your settings are off.

The Advantage of a Large Format Laser

The biggest thing about this project was the scale of the piece. This is where having a Thunder Laser Nova 51 really makes a difference. It’s a large format machine, and it was big enough to accommodate the tabletop in one go.

We’ve engraved other pieces of furniture in the past with the benefit of having a large laser bed. If you’re limited to a smaller machine, you’re stuck doing projects in sections and trying to line everything up perfectly, which is a nightmare. With the Nova 51, we could handle the whole table in one session.

Turnaround Time and Customer Approval

The turnaround time was about 2 working days. We didn’t encounter any issues during the engrave itself, which is always satisfying. Once it was complete, we sent a photograph to the customer before shipping.

He was really happy with how it turned out. We then shipped the table to him. He was delighted with the finished piece and left us a positive 5 star Google review.

It’s more cost-effective, it’s easier to assemble, and it better represents the scale of walls and floors at typical architectural model scales like 1:50 or 1:100. We don’t typically make architectural model components from thicker material—3mm MDF or plywood hits that sweet spot between durability and realistic scale representation.

Of course, if your project has specific requirements for thicker material, we can accommodate that. But in our experience working with architectural model making company projects over the years, the 3-4mm range is what works best for most applications.

When we got the call about producing 268 braille signs for a new building in Cork, I’ll admit it was exciting. After 11 years in the laser cutting and engraving business, you’d think we’ve seen everything, but this was our first major braille signage project. It was a chance to showcase how we could combine our laser engraving capabilities with UV printing technology to create fully compliant, professional braille signs at scale.

The project challenged us to deliver precision, quality, and compliance across hundreds of individual signs. The building couldn’t open until these signs were in place, so there was real pressure to get everything right. What made it particularly interesting was how we needed to blend different technologies – laser engraving for the standard text and imagery, and UV resin printing for the tactile braille dots. Here’s how we approached it and what we learned along the way.

Understanding the Braille Signage Requirements

The customer came to us with specific needs. They wanted 268 individual signs using two-tone laminates. That choice of material was important because laser laminate panels give you that professional, durable finish that’s perfect for commercial buildings. The two-tone aspect means when you laser engrave through the top layer, you reveal a contrasting colour underneath, making the text incredibly crisp and easy to read.

But here’s where it gets interesting with braille signage – you need more than just visual contrast. The braille dots themselves need to be raised, tactile elements that meet exact specifications. That’s where our Arist Jet 5000 UV printer came in. Instead of just engraving the dots, we printed them using UV resin, which builds up a raised surface at precisely the right height and diameter.

Every single braille dot had to meet the specified size requirements. We weren’t guessing – we verified each measurement using a micro monitor to ensure compliance. When you’re producing signage for accessibility, there’s no room for “close enough.” The dots need to be exactly right so that people who rely on braille can read them accurately.

The Mock-Up and Approval Process

Before we manufactured a single sign, we created mock-ups. With 268 signs in the project, you can’t just start producing and hope for the best. We made sample versions of each sign design and sent them to the customer for review and sign-off.

This stage is crucial for any large braille signage order. The customer could see exactly what they were getting – the two-tone laminate finish, the engraved text and imagery, and most importantly, the raised braille dots. They could verify that everything met their specifications and matched their building’s requirements.

All of this communication happened via email and image sharing. We’d send over photos and specifications, they’d review them, and we’d get text confirmation before proceeding. There were a couple of minor adjustments needed, but nothing major. This digital workflow kept everything documented and meant we had clear approval every step of the way.

Combining Laser Engraving with UV Printing for Braille

The technical side of this project was fascinating. We used laser laminate panels as our base material, then laser engraved the standard text and any imagery onto each sign. Laser engraving on laminate gives you incredibly sharp, permanent markings that won’t fade or wear off over time.

Then came the braille component. Our Arist Jet 5000 UV printer allowed us to print the braille dots in raised UV resin. This is different from embossing or other methods – UV printing builds up the material in layers, creating perfectly formed dots at the exact height and size required by braille standards.

The combination of these two technologies – laser engraving and UV printing – is what makes us particularly well-suited for braille signage projects. The laser gives you precision and permanence for the visual elements, whilst the UV printer delivers the tactile components that make the signs accessible. It’s a perfect marriage of capabilities that many businesses don’t have under one roof.

Making Installation Simple with Adhesive Backing

Producing quality braille signage is only half the battle – you also need to make installation straightforward for your customer. In this case, the signs were going to an installation contractor who would be fitting them throughout the building.

We applied 3M double-sided adhesive tape to the back of every single sign. This meant the installation team could simply peel off the backing and stick each sign in place. No drilling, no specialised tools, no complicated fixtures. For a project with 268 individual signs, that efficiency matters enormously.

We also added English translation labels to each sign. This might seem like a small detail, but it was important for the installation team. They needed to quickly understand what each braille sign said so they could place it in the correct location throughout the building. Those labels made their job much easier and reduced the risk of signs being installed in the wrong spots.

Shipping and the Final Result

Once all 268 signs were manufactured, verified, and fitted with adhesive backing, we shipped them to the installation customer. Here in Ballinagh, County Cavan, we’re set up to handle shipping all over Ireland through An Post and DPD, so getting the signs safely to Cork was straightforward.
