A customer from Donaghmead in Dublin reached out looking for help with his company logo, McDonagh and Son. He sent us a rough image and asked for a cutout. Simple enough, we thought. Except it wasn't a cutout he was after at all.
This kind of thing happens more often than you'd think. Someone contacts us with an idea, we make our best guess at what they need, and then through a bit of back and forth, the real project reveals itself. This particular job started as one thing and ended up as something completely different: a reusable A4 Mylar stencil that he could use with spray paint to mark things over and over again.
The Job Started as a Birch Ply Cutout
When the customer first contacted us, he asked for a cutout. Based on the rough image he sent, I created a mockup using birch ply cutouts of his logo. I thought he wanted individual letters or design elements that he could mount on a wall or sign. That's a common request, and it's something we do all the time with our laser cutting services.
But when I sent him the mockup, he came back and clarified what he actually needed. He wasn't looking for something to stick onto a wall. He wanted something he could use to mark things repeatedly. That's when I realised he needed a stencil, not a permanent cutout at all.
Why We Use 300 Micron Mylar for Stencils

That's where bridge work comes in. We had to simplify the design slightly and add bridges between the different components so the stencil would hold together. You need enough bridges to keep everything connected, but not so many that the design gets lost.
The customer trusted us to make those adjustments, and it paid off. The finished stencil was structurally sound and still captured the essence of his logo.

When we sent the finished stencil, the customer was really impressed. His exact words were "that's amazing, Matt." He also left us a Google review that said, "Got a stencil made up and all I can say is worth every penny. No regrets. Cheers, lads."
That kind of feedback makes the back-and-forth at the start worth it. We could have just made the birch ply cutouts based on his initial request and called it done. But taking the time to understand what he actually needed meant he got a product that worked for his purposes, not just something that matched his first description.
He mentioned he wanted to use the stencil with spray paint for marking, though he didn't specify exactly where or what he'd be marking. That's fine. The beauty of a reusable Mylar stencil is that it can be used in all kinds of situations.
